The expansion of chemical process industries has increased the frequency and magnitude of fires, explosions, toxic releases, and routine emissions, resulting in quantifiable human health impacts and economic losses. This work aimed to formulate and systematize environmental and health risk calculation procedures that allowed engineers to numerically estimate individual and population risks, event frequencies, and consequence severities for representative chemical operations. Methodology combined probabilistic tools, including binomial, Poisson, Weibull, normal, exponential, and log-normal distributions, with standardized health risk assessment steps: problem identification, dose–response characterization, exposure quantification, and numerical risk characterization for air, water, and solid waste pathways. Hazard risk analysis incorporated event probability estimation, consequence modeling, and risk metrics under regulatory constraints, supported by multiple worked examples and end-of-chapter problems. Application of the framework reduced calculated individual health risks in sample case studies by 30–60% through optimized emission controls and pollution prevention, while predicted frequencies of major process incidents decreased by factors of 2–5 when redesigned safeguards were implemented. Comparative calculations indicated potential reductions of 15–25% in toxic emissions and 10–20% in waste generation for compliant facilities adopting the recommended prevention measures. The results demonstrate that a unified, calculation-based approach provides industry practitioners and new engineers with quantifiable tools to evaluate and reduce environmental and health risks in chemical process operations, thereby supporting improved regulatory compliance and safer plant design.
