This study investigates the solidification sequence and microstructure evolution during the rheocasting of four Al-Si-Mg-Fe alloys with low silicon content, specifically varying from 1.6 to 4.5 wt pct. The primary objective was to analyze the effects of Si concentration and particle size in the α-Al phase throughout the rheocasting process. A vertical high-pressure die casting machine was employed, using the RheoMetal/C228 process to prepare the slurry. The methodology involved detailed measurements of particle sizes and Si distributions in the α-Al particles in both the slurry and as-rheocast components. Results indicated a consistent distribution of Si within the globular α1-Al particles, with minimal size increase during pouring and secondary solidification. Two distinct types of α-Al particles, α2-Al and α3-Al, emerged from two separate nucleation events post-slurry production, suggesting a sequential precipitation process. The analysis revealed variable Si distributions within the α1-Al particles, categorized into three zones: unaffected, transition, and early dendritic/cellular zones. Additionally, dendritic growth of the α1-Al particles concomitantly occurred with the final eutectic reaction, intensifying further with the increased presence of the Al-Si eutectic phase.
