The use of oxy-fuel burners in secondary aluminum melting applications offers several advantages over air-fuel burners, including reduced fuel consumption, faster charge to tap times, and lower NOx emissions. This research aims to discuss the critical parameters influencing the successful conversion of furnaces from air-fuel to oxy-fuel burners. A methodology involving computational fluid dynamics (CFD) simulations and laboratory tests was employed to estimate necessary parameters and validate results through trials at commercial installations. The findings include guidelines and a simplified approach for estimating the economic impact of switching burner systems. The final products of this research are validated tools for modeling aluminum furnaces, including enhanced heat and energy balance models as well as parameterized CFD solutions that customize to different furnace configurations. These tools enable field engineers to make accurate performance predictions and facilitate precise scenario analyses, ultimately supporting the transition from air-fuel to oxy-fuel technology for improved productivity and cost-effectiveness.
