A process for producing titanium powder directly from titanium tetrachloride (TiCl₄) was investigated on a laboratory scale using a spray-reaction followed by successive leaching. In the spray-reaction, a downward stream of molten magnesium (about 100 g/min) was impinged by a jet of preheated TiCl₄ gas at a stoichiometric ratio, causing instantaneous reduction of TiCl₄ on the surfaces of atomized Mg droplets. The reaction product, consisting of Ti powder, MgCl₂, and unreacted Mg, was collected and then leached with dilute HCl, followed by grinding, sieving to below 75 µm, and a second leaching step. The total titanium yield was about 90%, of which 70–80% was recovered as usable product. The median particle size of the titanium powder ranged from approximately 10 to 40 µm, with an oxygen content around 0.25%. A process flowsheet and experimental details of the spray system, leaching conditions, and cone temperature behavior (up to ~1300°C) are presented.
