Flash smelting and flash converting have established themselves as key technologies in the processing of copper and nickel sulfide ores, reflected in the high online availability, yield efficiency, and low energy requirements. This study addresses the operational intricacies linked to furnace design and maintenance, emphasizing the interconnectedness of suspension oxidation, fluxing, fluid dynamics, and heat transfer within the reactor environment. Despite its critical importance, a comprehensive understanding of how these operational parameters synergize within the flow-sheet of a flash smelting furnace remains underrepresented in existing literature. By presenting a thorough review of decades of research, this paper elucidates the microscale phenomena governing the reaction kinetics and thermal characteristics within various segments of the furnace and its off-gas system. Moreover, it aims to bridge the knowledge gap concerning the interplay between sulfur oxidation processes and subsequent smelting phases, offering new insights into optimization opportunities for smelting operations. The findings may significantly enhance current metallurgical practices and inform the design of future facilities.
